The nice thing about the classic scooters is the very simple technology.
It doesn't matter whether it's the engine, the electrical system or the controls. Everything is kept very simple and efficient.

But even with the simplest assemblies, a lot has happened in the last few decades. While the first Vespa models used simple, bare steel bowden, which had to be subjected to constant maintenance with grease and oil, modern trains are now fitted with a so-called liner. The liner is a small tube made of a very slippery material that is located in the outer shell and makes constant maintenance of the cables practically unnecessary. Have this effect in one blog explained.

The new liner of the bgm Pro Silk Liner trains offers a very low resistance for the inner cable even under high stress and thus the lowest actuating forces.

The crux of the matter with old, worn or bad cable pulls is that the more force is required to move a component via the cable pull, the greater the force that is required to overcome the resulting friction of the cable alone.

As a small theoretical example, operating a clutch with an old cable.

Actuation of the clutch requires a pulling force of 10 kg directly on the clutch arm on the clutch cover.

However, if you pull the cable at the top of the handlebars that actuates this clutch arm, the force required here is significantly greater than directly on the clutch arm.

 

Why?

On the way up into the handlebars, the cable has to describe a few radii, so it has to go around the curves in the frame and steering head. These radii are where the inner cable rubs more against the outer shell. This friction is multiplied by the sum of radii on the way up to the lever. This means that at the top of the lever you no longer need 10kg but 12kg of traction to overcome the friction of the cable.

Now we equip the clutch from our example with stronger springs. This means that a pulling force of 15kg is required directly below on the clutch arm in order to actuate the clutch. However, the pulling force required at the top of the lever is no longer 17kg but 25kg. Because the friction within the cable pull increases drastically due to the higher load on the clutch arm.

This is where modern materials intervene to reduce this friction under high loads.

I did a little test for you to find out how much power each type of cable pull consumes.

To ensure that the test leads to a meaningful result, all tested trains always have the same length and are intended for the same application on the vehicle. So that the effect of the increased friction can be tested in the difference, I have greatly exaggerated this area. This means that each cable was always wrapped around a round body with 2,5 windings. So many more radii, i.e. friction points, are generated here than is possible in a vehicle. This exaggeration only serves to get the results clearer.

Here is the "experimental setup".

The train is guided and fixed with two and a half strokes around a pulley.

To simulate the train operating a clutch, I hang a corresponding counterweight on one side of the train and to get the value of the required pulling force, a tension scale on the other side of the train.

My counterweight in this case is a small collection of crankshafts that together weigh 10.9kg.

My first example is a completely normal, new standard cable, as can be found in almost every old Vespa. This cable does not have an inner liner that reduces friction, but here the cable runs directly on the steel windings of the outer casing (Bowde) and is only lubricated with grease.

Here more than 70kg are needed to overcome the breakaway torque of the train and to evenly move the small package of crankshafts with only 10kg on the other side.

The second attempt takes place with a performance train from another provider. This cable features a liner and ground inner cables to reduce friction.

In this test, the 27 kg crankshafts can be moved with a little more than 10.9 kg of traction.

On the third try I put that bgm Silkliner with two and a half strokes around the roll.

The good result of the performance train was once again undercut by the Silk Liner.

Due to the very slippery liner inside, the weighty package of crankshafts can be lifted with only 23.5kg of pulling force.
Transferred to the lever ratios on the vehicle, this further, considerable reduction in the necessary traction helps to ensure a high level of operating comfort and a pleasant driving experience.

Longer service life of the inner cables

The clamping nipples for the shift cables and the clutch cable are made of brass and equipped with pressure plates.

The brass material used for the clamping nipple has a self-lubricating effect in the receptacles of the circuit and clutch.
Due to the lower friction of the clamping nipples in the mount, the cables are less subjected to bending and the risk of the cable breaking at this point is greatly reduced.

In the clamping nipples are small pressure plates that protect the inner cable from deadly notch effects and thus prevent the individual wires from being severed when the clamping screw is tightened. The inner cable is less deformed and can therefore be loosened more often and retightened without any problems. The best way to do this is to use a cable pliers.

The required Allen key in size 3,5 is included in the set.

Optimized adjustment screws

The adjusting screws from the BGM set are with tall nuts equipped. With this small change, the adjustment screws can be operated more easily with a normal open-end wrench even in hard-to-reach places! With the Vespa Smallframe Models with two cables means that the lock nut can be reached thanks to the high design clearly improved.

Optimal clamping nipple

For the clamping nipples for the shift cables and the clutch cable, the version with brass pressure plates is used.

The small pressure plates prevent deadly notch effects and thus protect the inner cable from cutting through the individual wires when the clamping screw is tightened. The inner cable is less deformed and can therefore be loosened and released more often easily retightened become. It is best to have one Cable pliers.

The clamping nipple for all Vespa vehicles PK-XL2, HP and Cosa FL with the so-called 1-train circuit is designed somewhat differently than the well-known counterpart for the 2-train circuits.
The differences can be found here in the diameter (Ø7mm), the overall height (12,5mm) and the wrench size (2x SW8). Due to the slightly higher design, this clamping nipple is also ideal for use on the coupling arm.

Pear nipple adapter

The pear nipple adapters are suitable for all BGM and Piaggio inner cables. This system allows the train to move freely in the adapter under loading and unloading.
We also addressed this topic in our train sets.

The pear nipple adapters in the dimension Ø8x9mm are practically suitable for all Vespa scooters EXCEPT the Vespa PK, PK-S and PK-XL.

For all PK generations before the PK-XL2, the stepped pear nipple adapters in the dimension Ø9x11mm are suitable.

The front brake cable and the clutch cable are equipped with the so-called pear nipple. This shape of the nipple enables the inner cable to move depending on the load. The adapters that match the pear nipples are of course also available.

Unfortunately, for example, Piaggio offers a rather modest quality in this area. Here's a direct comparison:

Due to the extreme cast burrs on the nipple, the adapter does not fit well with the Piaggio cable and the original Piaggio pear nipple adapter.

A simple assembly of the Piaggio material is hardly possible without a maximally invasive intervention with a file or hand cutter - the ulcer-like end of the cable simply does not fit into the brake lever.

Perfect and a lot of love down to the last detail

With the bgm train sets, we put a lot of emphasis on these and other details. We still screw on our scooter ourselvesn and annoy us, just like you, about bad and also high-priced “original parts”, which can then only be used with increased effort.

Tip: use some fat

Please make sure that you always insert the nipples with a little grease when assembling the cables, so that the nipple can simply turn in the lever when actuated.

If the nipple cannot rotate freely without lubricant due to excessive friction, a bending moment is always transferred to the inner cable. This moment causes the inner cable to bend each time it is operated.

Just count how often you operate the clutch on your daily journey. After a manageable number of these dislocations, even the best inner train quits the service once by suddenly tearing it off - of course, exactly when you are out on the country road in the evening in the dark….

To illustrate this, we once opened a switching tube and marked the nipple and the lever. Using the marking, you can see how far the nipple in the lever has to turn each time the clutch lever is operated. If the nipple cannot turn by this amount, the inner cable is always kinked instead.

Old, original trains are very simple to build. If its thin, outer casing has become brittle over the years, water and dirt can penetrate unhindered to the soul of the train.

The smooth running of the trains is gone. Dirt and water create a high level of friction in the trains. Due to the water that has penetrated, the train rusts from the inside to the outside and an imminent failure is foreseeable.

Inside the outer shell of the bgm pulling sets, a guide made of PTFE helps the pull to move easily when operating the controls.

In addition, this fine PTFE tube prevents water or dirt from penetrating the inner cable even if the outer shell is damaged.

Put simply, PTFE is self-lubricating. Through a mechanical contact, i.e. through the moving inner cable, the finest fibers are detached from the PTFE and thus cause a kind of ball bearing effect. The train can move with significantly reduced friction. The ease of movement can be proven very impressively with a small test.

You take a new train and wind it up a few times. In the case of a cable without PTFE inner workings, the inner cable can practically no longer be moved by pulling when it is wound up in this way. The radii of the outer shell increase the friction in such a way that the inner cable appears to be clamped. If the train is in a straight line again, the inner cable can be moved again.

The cable with a PTFE interior, on the other hand, can still be pulled out quite easily even after rolling up in tight radii.

The PTFE inner workings of the bgm tension sets are surrounded by a stable bowde made of flat steel.

Favorable versions of the outer sheath from other manufacturers tend to compress like a coil spring or accordion when the Bowde wire is simple.

When this effect occurs, precise shifting and coupling is hardly possible. On cheap trains, the “idle travel” felt when the brakes are applied takes on frightening proportions and gives a spongy feeling when braking harder.

The outer sheaths of the BGM trains are made of flat wire very resistant to compression and together with the turned inner cable give a precise feedback when actuated of brakes, clutch and gearshift.

The end caps of the cable

Another important detail are the end caps. Even after long, intensive use, the end cap should be the outer shell fix securely and do not peel off.

For this purpose, the Bowde is applied and ground at the ends so that the flat wire can support itself flat against the end cap and does not work its way through the end cap at certain points.

Securing the end cap is also crucial. On the Piaggio trains, the end caps are only squeezed together at the end.

The end caps are on the bgm train sets secured with two embossings. In practice, the end cap can only be detached by destroying it.

The end caps also differ from vehicle to vehicle.

The classic is certainly the clutch cable of the PX. From the year of construction 1984, so to change over to the model series called Lusso in Germany, the abutment on the clutch cable changed, for example.

Here the end cap has been enlarged in diameter to ensure better guidance and support in the switching tube. The hole in the switching tube was designed accordingly. A cable from the older models would simply slip through the large hole in the shift tube - conversely, the new clutch cable does not fit into the hole in the old shift tube.

We also thought of the protective bellows at the end of the front brake cables in our cable sets.
